When the Original Cooling Tower Fill Is
There is no fixed replacement interval for cooling tower fill. Some fill can remain in service for many years, while other systems may require replacement much earlier because of poor water quality, excessive fouling, chemical exposure, high operating temperatures, or mechanical damage.
Several conditions can indicate that the fill should be inspected more carefully:
When the fill structure is seriously damaged or the passages can no longer be restored through cleaning, replacement is usually more practical than continuing to operate with degraded fill.
A drop in cooling performance does not automatically mean the fill has reached the end of its service life. Blocked spray nozzles, poor water distribution, insufficient airflow, excessive circulating-water flow, fan problems, or changes in operating conditions can produce similar symptoms.
For this reason, the entire cooling tower should be checked before deciding to replace the fill.
A proper inspection should look at the physical condition of the fill as well as the water and air flow through it. If the fill is mainly affected by removable deposits, cleaning may restore acceptable performance. If the sheets are brittle, severely deformed, damaged, or permanently blocked, complete replacement may be the better option.
When ordering replacement fill, the original dimensions should not simply be assumed. The actual width, length, thickness, pitch, installation arrangement, and tower type should be confirmed first.
Replacement is also a good time to check whether the existing fill configuration is still suitable for the tower. For cross-flow towers, for example, the fill dimensions need to work with the existing air and water flow arrangement.

Replacing old fill does not always mean reproducing exactly what was installed before. Changes in water quality, operating conditions, tower loading, or maintenance requirements may justify reviewing the fill type and configuration.
